Greatly reduced labour for the body shell pieces.
If the goal is perhaps 100 sets of parts per year then low volume, (heavy gauge) vacuum thermo-forming could be a cost effective option.

Ich bin nicht so sehr streng beim Gewicht, aber 15kg extra ist auch bei diesem Typ Fahrzeug ganz schön viel.

@Waldig, exactly, we need that thermoforming to get the costs down for serial production. Thats essentional without an alternative for an good selling price. The weight must not rise, at least not that much, the supporting structure of the Chassis will still be an cfk part. Here we need the stiffness and toughness at low weight that only compound materials deliver. And thermoforming gives us smooth and shiny body shell parts without subsequent work as you had already mentioned.

I thought your chassis was a metal (aluminum) tube frame structure. ??
Thermoformed body panels fastened to a metal tube frame chassis is good for lower cost serial production, but unfortunately there is a weight penalty when compared to a monocoque design.

Absolutly Waldig, cause of the few hardpoints on an tube construction the shell needs to be thick to withstand the forces and vibrations focused on that small area. Our "bathtub" like chassis supports the shell part all around the outer line. So we may use thinner lighter shell parts, while being maybe not super cost efficient at this particular solution.

Moin,
hier ein kurzer Zwischenbericht bevor wir uns morgen (dieses Jahr noch als Zuschauer) zur Spezi aufmachen. Die zweite Formseite wurde fertig laminiert, die Formen der Dachbögen sind gemacht, ein Testsitz wurde laminiert (hier muss sich beim entformen noch rausstellen ob die Lagendicke richtig gewählt wurde oder der Sitzt zu stark flext).
Nächste Woche steht die Bodenwannenform zum laminieren an, Johannes ist schon fleißig am einwachsen der Form.
Das Projekt geht gerade in großen Schritten voran und wir möchten die Gelegenheit nutzen um uns mal für die großartige technische Unterstützung hier im Forum zu bedanken.
Viele Grüße vom ganzen Team und evtl sieht man ja den ein oder anderen von euch morgen auf der Spezi.

da dies mein erster post ist, möchte ich mich kurz vorstellen:
Ich bin Johannes, 33, ausgebildeter Industriemeister für Kunststofftechnik und ihr kennt mich bereits von einigen der anderen Bilder hier im Xelo-Thread (normalerweise stehe ich eher hinter der Kamera).
Das Xelo-Projekt ist inzwischen mein zweites Zuhause geworden und ihr werdet nun auch ab und an ebenso Bauberichte von mir bekommen.
Wir waren sehr aktiv die letzte Zeit und haben uns unter anderem mit einer eigenen IT für das ganze Projekt beschäftigt.
Hierzu gib es leider nicht viel zu posten.
Durchaus nicht vorenthalten wollen wir euch aber vor allem das Bild mit den Testlaminaten. Es ist eine kleine Auswahl und zeigt hoffentlich wie viel Arbeit in dem ganzen Projekt steckt, da wir unter anderem mit Fasern sowie Rohstoffen aus nachwachsenden/ nachhaltigen Stoffen experimentieren.
Die Dachbogenform wurde außerdem fertiggestellt, laminiert und in der Seitenwand eingeklebt.

I'm Johannes, a qualified master craftsman for plastics technology and you already know me from some of the pictures here in the Xelo thread (usually I'm more behind the camera).
The Xelo project has meanwhile become my second home and you will also get construction reports from me from time to time.
We have been very active lately and, among other things, we have dealt with our own IT for the entire project.
Unfortunately there is not much to post about this.
Above all, we don't want to withhold the picture with the test laminates from you. It's a small selection and hopefully it shows how much work there is in the whole project. We will experiment with fibers and raw materials from renewable / sustainable substances, among other things.
The roof arch form was also completed, laminated and glued into the side panel.

Hi liebes Velomobilforum,
wir können in diesem Baubericht tatsächlich sagen, dass die Woche für uns sehr erfolgreich verlaufen ist.
Die beiden Seitenteile wurden entformt, nachgearbeitet und an der Bodenwanne aufgesteckt. Somit konnten wir auch die letzte Unsicherheit beseitigen welche uns noch schwer im Magen lag: Das ein- und aussteigen. Es ist tatsächlich geworden wie geplant; es fühlt sich an wie wenn man sich auf einen Stuhl setzt. Lediglich, dass man danach die Beine sowie den Oberkörper noch um 90° schwenken muss.
Ebenso kein mühsames "vom Boden aufstehen" beim aussteigen aus dem Xelo. Außerdem ist die Rundumsicht sehr gut und die Dachbögen stören absolut nicht für ein klares Sichtfeld. Siehe Bild "Innenansicht".
Die Formen der Seitenwand müssen noch minimal nachgearbeitet werden um eine spätere Nacharbeit komplett unnötig zu machen.
Beachtet bitte das dies lediglich sneak previews sind, stört euch nicht an der hässlichen Frontansicht - hier kommt noch eine "Motorhaube" davor.
Eine kurze Bildbeschreibung für alle Interessierten:
"Entformen 1"
Roland ist gerade dabei das selbst gebaute Entformungswerkzeug anzusetzen um die Entformung für das Bauteil möglichst stressfrei zu gestalten und Beschädigungen am Bauteil sowie an der Form zu vermeiden
"Entformen 2"
Hier sieht man links die weißliche Stelle, welche bereits von der Form losgelöst ist. Mit einem leichten Gummihamer
wurde dann immer wieder von unten und der Seite auf die Form geklopft um Schritt für Schritt das Bauteil vollständig abzulösen.
"Entformen 3"
Das Seitenteil verlässt mit minimalem Kraftaufwand die Form.
Die anderen Bilder sind hoffentlich selbsterklärend.
Wir verabschieden uns nun vorübergehend in den Urlaub und melden uns demnächst wieder. Euch allen eine schöne Zeit und luftgekühlte Grüße!

we can actually say in this construction report that the week was very successful for us.
The two sideparts were demoulded, reworked and attached to the floor pan. So we could also eliminate the last uncertainty: getting in and out of the vehicle. It is like planned: it feels like sitting on a chair and then swinging your legs again 90° and twisting your torso.
Also it is absolutely no problem to get out of the Xelo. In addition, the all-round visibility is very good and the roof arches do not interfere at all for a clear field of vision. (See Picture "Innenansicht")
The moulds of the side wall still have to be reworked minimally in order to make later reworking completely unnecessary.
Please note that these are just sneak previews, don't be bothered by the ugly front view - there comes a "Hood" in front of it.
Short picture description for als that have interest in:
"Demould 1"
Roland is in the process of using the self-made demoulding tool in order to make demolding the component as stress-free as possible and to avoid damage to the part and the mold.
"Demould 2"
You can see the whitish spot on the left, which has already been detached from the mold. With the tapping of a light rubber mallet on the mould from below and from the side the part completely detaches step by step.
"Demould 3"
The side part leaves the shape with minimal effort.
The other pictures -hopefully- need no comments.
For now we are happy and have a little vacation, but we will be back to you shortly. Have a nice time and air-cooled greetings to you all!

Vielen Dank, das motiviert. Wie auch die likes. Ich muss die Blumen gleich an Johannes weiter reichen, seitdem er die Bauberichte verfasst und die meisten Bilder macht sind die richtig gut finde ich. Ich melde mich mit meinem alten Pedelec jetzt auch 12 Tage ab, unter anderem den Fulda Radweg erkunden. Euch eine gute schöne Zeit und bis bald, Roland
